Prefabrification

wall36601443.jpg
Many of the products found in our world were made through manufacturing processes. When we think of manufacturing we usually think of a large building where parts are assembled to create an entire product. We think that bits and pieces come into the process and a nicely finished product comes out. However, this is not the case with all manufacturing processes. There are other ways to manufacture a final product, and one of these is prefabrication. Most of us have heard of prefabrication but we don't really know what it means. Little do we suspect that prefabrication is a major part of the manufacturing that produces our machines and the products they make. Not everything is made simply in one place by one factory, only to emerge completely finished. Prefabrication is a technique whereby parts of a structure or product are assembled in a factory and then moved to another site where they are then finally assembled.

Manufacturing during the recession

yellowmetal19375885.jpg
The current economic recession that is affecting millions of people around the world has hit manufacturing hard. As people loose their homes and their jobs they stop spending money on large, sophisticated items-the sorts of things tha tmanufacturing produces. Think, for example, of the car industry in the United States. Currently it is loosing billions of dollars and possibly failing because the economic recession has basically stopped everyone from buying cars. The affects on the automobile industry ripple throughout the rest of the manufacturing economy. All of the products and materials that go into producing manufactured goods also suffer during the recession. With no quick fixes in sight there is little hope that the recession will end soon, and the future of the manufacturing industry is extremely uncertain. If manufacturing is going to continue it is going to have to change dramatically. Manufacturing during the time of the recession will have to take steps to control the process. Described below are some tips for manufacturing during the recession.

Custom manufacturing production

bottles34878846.jpg
Manufacturing is a complicated process that requires a great deal of expertise, time, and money. Many of the products that we use and purchase everyday are manufactured in all sorts of places and in all sorts of factories. In any case, they come from places that require a great deal of complex planning and machinery. The processes that produce millions of the same products cost millions of dollars to build. In order to design a specific manufacturing product engineers and designers must spend hundreds if not thousands of hourse. Proper machinery must be designed, built, and installed. People who can operate the machinery effectively must also be found to work the plants. There are many, many different things that go into building a manufacturing plant. Because of the tremendous amount of time and energy that go into manufacturing it is not unexpected to hear that any sort of custom manufacturing costs a great deal. But what is custom manufacturing?

TOC

buildings19268963.jpg
The Theory of Constraints (or TOC as it is often abbreviated) is a management philosophy meant to help a company achieve their main organizational goals. According to the Theory of Constraints, you must identify what constraints are preventing your business from achieving its goal. Every company has at least one constraint (or there would be no need for process improvement). These constraints can be internal resource constraints, market constraints or policy constraints. Naturally, different kinds of constraints need to be handled differently as issues such as realm of influence will definitely play a role in what types of options are and are not practical.

Manufacturing theories

oilrefinery34878670.jpg
Manufacturing is a process that is involved with almost everything we use in our lives. Many people say that manufacturing is what drives the economic structure of every society on earth regardless of what form of manufacture is used. There are many different approaches people take to manufacturing and many things to consider. Here is some information about some of the most important manufacturing theories.

To begin with, every company on the earth that produces something has their own manufacturing theory, but there are some general themes or categories that every business can fit into. The fact that each company produces something different in a different way and using different people, makes an individual theory for each company and even each factory.

Manufacturing production methods

factoryatdusk37766229.jpg
When it comes to manufacturing there are a few different types of production methods. Lean manufacturing or lean production is one of the most popular production methods in manufacturing today. This article will give you a better idea of what lean production is and why it's so popular among the manufacturing business.

Lean manufacturing or lean production, sometimes also known as "Lean" is a production practice that considers the expenditure of resources for any goal other than the creation of value for the end customer to be wasteful. The main target for lean production is to eliminate waste. Basically lean production is the attempt to create greater value with less work. It first came about through the Toyota Production System or TPS and was identified as lean in the 1990's.

Lean manufacturing is most widely known for its seven wastes in order to improve customer value. One of the key steps in Lean and TPS is the identification of which of these steps will add value and which will not. The following seven points identify and classify seven resources which are commonly wasted in the manufacturing business:

DCS Process control

controlplannel67964756.jpg
DCS process control or Distributed control system refers to a control system that is big in manufacturing. It is a process or kind of dynamic system in which the controller elements are not central in location but are distributed throughout the system from each component sub system. Those sub-systems are generally controlled by one or more controllers. This entire system is connected by networks for communications and monitoring.

Elements of DCS process control
DCS process control uses custom designed processors as controllers. It also uses proprietary interconnections and communications protocol for communication. Component parts are formed for DCS through input and output modules. The information is received from the input modules and then sends it to the output modules. The input modules receive information from input instruments and transmit instructions to the output instruments in the field.

Elements of a DCS may directly connect to physical equipment such as switches, pumps and valves or can work through an intermediate system like a SCADA.

History of DCS process control
Minicomputers were used in the early control of industrial processes during the 1960's. The IBM 1800 was an early computer that had input and output hardware to gather process signals in a plant for conversion from field contact levels and analog signals to the digital domain.

In 1975 Honeywell and Japanese electrical engineering introduced their own independently produced DCS's at about the same time. In 1980 Bailey introduced the NETWORK 90 system along with Fischer & Porter Company introducing DCI (Distributed Control Instrumentation) 4000. DCS came mostly due to the increased availability of microcomputers an dthe proliferation of microprocessors in the world of process control.

Common obstacles in manufacturing

waterfrontfactory36591316.jpg
Like any other business, manufacturing companies face several different obstacles. Finding a way to get your business back on track is the first step in overcoming obstacles. Let's discuss some of the most common obstacles in manufacturing and what can be done to offset them.

Disequilibrium is one of the most common obstacles in the manufacturing world. It occurs when a business is out of whack and nothing seems to be going right. Most of the different departments are blaming each other for the failure; material isn't purchased on time or the parts aren't being made properly. There is a lot of finger pointing happening when there is disequilibrium.

Choosing the best mass production methods

winery41840493.jpg
In the world of manufacturing, mass production is a word you hear every day. Mass production (also called flow production, repetitive flow production, series production, or serial production) is the production of large amounts of standardized products. Mass production can be applied to several different kinds of products such as food, fuel, and chemicals, as well as automobiles and household appliances.

History
Although Ford brought mass production to new heights it is not considered to be the creator of mass production. Ships were mass produced using pre-manufactured parts and assembly lines in Venice hundreds of years earlier.

Batch production

bottles34878846.jpg
Batch production is a very important process in the modern manufacturing world and many different companies use it to make all kinds of different products. Batches can be very large or very small depending on the needs of the consumer and what the desired result is. Batch production is commonly used in smaller businesses where there isn't a constant need for a flow of products off the production line.

One of the easiest ways to think of batch production is to think of it in terms of making some kind of food in a batch. Many bakeries use this kind of process and will take a given amount of ingredients and mix them to make a specific amount of resulting products. This is obviously the case for a real bakery, but the idea can be used for many different kinds of products. Batch production is also used for making things like pharmaceutical ingredients, inks, paints and adhesives. Many businesses use batch production because demand isn't sufficient to justify moving to a mass production or continuous production model.

Streamlining custom manufacturing

car67938962.jpg
Any businessperson will tell you that the way to make money is to come up with a product that meets the needs of your customers perfectly every time. While this concept seems simple enough, there is one thing that complicates things: people change. Change happens and what might please all of your customers today may be obsolete tomorrow. You have to continually create and manufacture custom products and that means developing a custom manufacturing system that is worth sustaining. This is where mass customization comes into the picture.

Strategic Planning in Manufacturing

chess.jpg
Manufacturing is a complicated process with many parts and systems. It requires a great deal of work to succeesfully maintain the marketing operation and it requires lots of planning. One of the biggest problems that most businesses, and not simply manufacturing businesses, face is continual stagnation. A business is a very difficult thing to run with or without making lots of changes. Managers simply try to keep things going and employees are too tired to think about making changes. Upper management often seems most interested in simply making as much money as possible but without making the sorts of constant changes required. If you find that your business stagnates you should think about strategic planning in manufacturing.

Prototyping manufacturing ideas

pulley30447173.jpg
Manufacturing is an encredibely expensive business. Starting a manufacturing business costs a great deal. The machinery is only the beginning. One of the priciest parts of the process is coming up with some sort of model of what you want to produce. Without the machinery in place it costs a great deal to try to produce something. However, without the model you cannot sell your business idea to anyone. Without investors your business will be over as soon as it began. So, unless you are independently wealthy and can afford to fund your own business venture you will need to produce this type of model. The name for a manufacturing model, or scientific model for that matter, is a prototype. The word comes from a Greek word that simply means first or initial type of something.

Manufacturing during economic depression

recession19085238.jpg
In our current economic crisis manufacturing has taken a huge hit. Companies are desperately trying to find ways to stay afloat in what is starting to look like an economic depression. As thousands of jobs are lost companies want to find ways to keep people in the work force. A technique used by many companies can be used in times of economic distress.

The method is known as lean manufacturing and it has primarily been atrributed to Toyota. The Toyota company went from being a basically insignificant Japanese care manufacturer to the world's leading automobile producer and seller. Using particular lean manufacturing techniques they were able to create a production method that was remarkable efficient and cost effective. In a time when every business needs to improve efficiency, lean manufacturing is a critcal tool that can be used to ensure stability or continuing operation of a business. If you find that your manufacturing business is struggling in the midst of the econmic downturn you should consider implementing lean manufacturing techniques. However, even if your business is doing just fine, you might want to consider investigating lean manufacturing. A business always has room for improvement, and lean manufacturing is one of those techniques that can help to produce real changes quickly.

How to diversify your product line for less

assemblyline19192148.jpg
We live in an encredibely competitive world when it comes to business. Companies are constantly struggling to get an edge over their competitors. With problems in the market it is especially important that you find ways to protect yourself and to expand your business. One of the most typical problems that many business owners face is diversyfication. When a business begins it usually has only one product to market. It becomes famous for that product but when the fad is over the business has nothing else to offer. At this point the business could either fail or try to develop something new. A better strategy is to diversify a successful product line early, so that you have new things to offer the customer.

Build to order

forklift37881071.jpg
In a manufacturing process where the build to order method is used, a confirmed order for a specific number of products must be received before any products are built. Built to order or BTO is a production style that aims to reduce the amount of inventory and create custom products for the consumer. The manufacturer benefits from knowing that they have a guaranteed sale and the customer benefits by being involved in the production of their specific product. This manufacturing style is good for products that involve a great deal of configuration. One example of such a product is a high-end sports car. Other products that are appropriate for a build to order manufacturing process include highly specific computer servers or other larger products such as aircrafts.

The importance of bilingual management in manufacturing

colorfulpipes26813664.jpg
One thing that you need to think about when it comes to your manufacturing plant is that as times change the chances of being confronted by non-English speaking customers or potential employees is growing higher. In fact you would probably be surprised to know that over fourteen percent of the current population in the United States actually speaks Spanish, which in our country is actually a pretty high amount, and that doesn't even include the customers that speak other languages. So in order to stay in business and to actually continue to do business in the United States you are going to need to have a bilingual work environment sooner or later, which means you are going to need both bilingual employees and management. This is particularly important if you want to stay ahead of the competition and perhaps gain an advantage. But another reason why this is important is that more and more people who are getting hired speak English as a second language, so if you have a bilingual management they will be able to communicate with the other employees who perhaps do not speak English, which means the jobs will get done properly.

Here are some of the reasons why bilingual management is important in manufacturing.

Custom manufacturing, how to convert to this

smokestack19003621.jpg
This is probably one of the oldest manufacturing systems in the world because it goes back to when products where first made. Basically custom manufacturing is where one person has the skill that is needed to make a certain product. A great example of this type of manufacturing is a shoe maker or a candle maker; it used to be that only one person was required to make these customized products. Custom manufacturing is still used today but rather than just one person making the product that is required we have machines that will do the jobs for us. And if people are doing the manufacturing you are going to need more than one person to make the specialized product so you can keep up with the higher demands. Something else that you need to know about custom manufacturing is that not many people use custom manufacturing anymore because it is not very cost efficient, which means that the products are more expensive because of the cost of using custom manufacturing.

Here are the steps you should take to convert your manufacturing into custom manufacturing.

What is process observation and what is the best way to implement it

cautiontape41824729.jpg
For those of you who do not know what process observation is lets begin by telling you what it is and how it is used. Process observation is basically pretty self explanatory, it means it is the observation of the various work process that your company has. Process observation is a data collection method that is used in Lean and Six Sigma methods of manufacturing and it is a great way to confirm exactly what is happening during any particular process. One thing that you need to be aware of when it comes to process observation and actually implementing it is that the biggest time consumer in the study is actually collecting the data. So if you are going to want to use process observation you want to make sure that you take the time that is needed to collect the data, but if the process is going to require a lot of time and work you can actually measure a sample first.

Here are some things that you are going to want to take note of when you are actually doing process observations.

The law of velocity

gears15607918.jpg
In order to understand the concepts behind the law of velocity you are going to need to understand where it comes from. The law of velocity is one of the five laws of lean six sigma. Lean Six Sigma is a manufacturing approach that you can use in your manufacturing plant to increase speed while at the same time reduce waste. Lean Six Sigma accomplishes these goals by combining lean manufacturing with six sigma manufacturing.

Six Sigma is a method used to provide businesses with the tools necessary to increase their performance and customer satisfaction. Six Sigma has the end goal of increasing your company's profits by identifying and eliminating factors that are leading to waste and customer unhappiness. While lean manufacturing focuses on the end goal of eliminating waste. Therefore, Lean Six Sigma works by focusing on improving the process flow and speed rather than on improving quality by combining the laws of six sigma with the laws of lean manufacturing. Combining these laws has given Lean Six Sigma five new laws that make the process successful.

The law of focus

winery41840493.jpg
The law of focus is also known as Pareto's Principle or the 80/20 rule. This law came from Dr. Juran's observation of the "vital few and trivial many." The principle was accidentally given the name Pareto's Principle because of a lack of precision on Dr. Juran's part. When he was reducing his observation to writing, it appeared that he was applying Pareto's observations about economics to a broader body of work. Moreover, after that point the name just stuck.

How the 80/20 rule works is that in anything, land ownership or manufacturing, a few (20 percent) are vital to the process and many (80 percent) are trivial to the process. In manufacturing, what this usually means is that 20 percent of the defects are causing 80 percent of the problems or that the main causes of delay in manufacturing results from just 20% of the overall processes. What this means for your manufacturing plant is that you can look at the small percentage of activities that are causing you the delays. By being able to examine the activities that are causing the delays, you can fix your problems faster. The tricky part can be identifying the 20% of the processes that are causing the delays. In order to identify these processes you will need to take the time to evaluate all of the processes in your manufacturing plant. When evaluating them you will want to identify which ones are the most useful and which ones need to be refocused.

Oracle and PLM integration

manatcontrols24240145.jpg
In manufacturing, one of the things that companies are always trying to do is improve their manufacturing profits. One of the best ways that manufacturing companies have managed to improve their profits is by using Oracle and PLM integration. Oracle integration is the process of prioritizing your customer base and deciding what processes you want integrated from the highest priority to the lowest. PLM, which stands for product lifecycle management, is the process that management uses to help support different products, processes, and services through different portfolios.

With PLM, you will want to do this from the very beginning, from when the initial concept is first started. PLM should be used throughout the entire process, which means that it is used from the design all the way to the final process, which is when the product is put into use. One of the best things about PLM is that it helps to coordinate products and different projects because it helps to process the different information that is being used.

Manufacturing planning

coalmine37794205.jpg
Manufacturing planning is a method to predict future manpower requirements, facility requirements, and equipment needs. Manufacturing planning helps companies plan for all the future needs of the company including financial planning. Market forecasting is used as the basis of determining the future requirements. Your manufacturing strategy, product structure, and production methods all impact your company's ability to use manufacturing planning. Manufacturing planning is a total company commitment to using all of its resources more effectively.

All companies must answer the basic "when, why, where, and how" questions as they pertain to their manpower needs, facility needs, and equipment needs. Once the changes are met, the company will begin to reduce excess waste and increase profitability. It is focused on having the right resources available at the right time.

Continuous process improvement

plantatnight19132969.jpg
Continuous process improvement (CIP) is often grouped with the kaizen methodology. It is a process of improving the efficiency, productivity, effectiveness, and flexibility of your company. CIP uses customer feedback to help companies decide if they are producing quality products and if they need to re-evaluate their organizational goals.

Management is in charge of designing CIP and it is up to the employees to actually implement it. Continuous process improvement and kaizen essentially mean the same thing. In order to be successful with continuous process improvement, your company must be willing to work hard at inspiring everyone within the organization. You all need to work together to achieve a better way of understanding how the different processes within your organization work and what you can do to make them better.

Using SIPOC in manufacturing

untruthfulman34487693.jpg
SIPOC is a business tool used to improve business practices of all kinds, from technology to manufacturing. In manufacturing, SIPOC can be particularly useful in a number of ways.

What is SIPOC?

SIPOC is an acronym for Suppliers, Inputs, Process, Output, and Customers, better defined as:

  • Suppliers: The significant internal or external suppliers to the process at hand.
  • Inputs: The major inputs of the process. This can include things such as the necessary materials, forms, information, staff, and so forth needed for a process.
  • Process: One block representing the entire process.
  • Outputs: The important outputs to both internal and external customers. This canbe anything the business unit distributes, such as reports, ratings, products, documents, and so on.
  • Customers: The main internal and external customers to the process. This includes anyone who receives the actual outputs. Keep in mind that the customer must get the output directly from the manufacturing plant, but doesn't necessarily need to be a user of the output. Customers can include managers, CEOs, or those in other departments.

Making your manufacturing process faster and better

crainsatharbor10026517.jpg
Have you ever wondered why more and more manufacturing operations have left and gone overseas? American workers expect to earn a much higher wage than do workers of developing nations. So why don't all manufacturing jobs leave the country and go elsewhere. American companies would rather keep their plants in the United States if the could. There are a lot of economic and political benefits for doing so, but in order to do so, they must be able to justify this decision. In the competitive business world, a decision like this can be crucial.

One of the things that need to factor into this decision is the productivity of a manufacturing process. It is easy to justify keeping a particular operation if you can show that you can do it with fewer and better workers than you could overseas. If you could add to the equation that you can produce results faster and with fewer defects, then you will be able to make a real case for keeping the operation at home. How do you do this?

Tips for integrating IT into your manufacturing plant

industrialcenter36590146.jpg

Information technology (IT) is a concept that many companies today depend on but that hasn't even existed for that long. Companies that have a history of operation that exceeds 20 years have had to adapt and grow with the ever increasing technological demands of an evolving economy. For some having to make changes to a system of operation that has a history of success may seem unnecessary. Nevertheless, few companies who put forth the time and effort to integrate IT into their manufacturing will regret their decision to do so after the fact.

Integrating IT into your manufacturing plant does not have to be a huge transition. Your company can make gradual integrations and hold regular trainings to ensure that existing IT systems are understood and fully operational before new types of IT are introduced. It is often helpful to hire an IT team or to delegate IT responsibilities to an existing group of employees who are experienced or have training in IT operations. Here are some other tips for integrating IT into your manufacturing plant:

The importance of having a manufacturing strategic plan

businessnegoations19314770.jpg

Picture this, you enter a room full of well over a thousand people. You are there to speak to them about __________. You walk up to the microphone and realize you have no plan, no notes, no slides, nothing to work from, and a very small working knowledge of the subject. What do you do? Do you wing it and hope for the best? Do you apologize? What? Now imagine your whole career, livelihood and even your home are dependent on how well you do. Would that make you nervous?

Manufacturing without a strategic plan is much like walking into that room of thousands in order to speak and having nothing to say. This is your business, your livelihood, don't go at it haphazardly, or on the fly, go into it with a sure fire plan. A strategic plan plays a huge role in shaping the success of industrial firms. Without a plan, it will not matter how good you work is. It is like reading a book that has great prose but no organized plot. No matter how good each line is alone, if it is not all together it is of little use.

Air testing equipment to reduce liability

door30446799.jpg

You will find air testing equipment will reduce your liability in your manufacturing organization. More importantly, it will increase the safety of your home or business. Cities and other governments are taking action to create laws and enforce them to ensure contractors properly care for possible air contaminants, with CO topping the list. These rules reflect a growing concern among utilities and lawmakers.

Carbon monoxide is an odorless, tasteless, invisible, yet potentially deadly gas that's produced wherever there's incomplete combustion. Since combustion is never 100% efficient, any combustion appliance can pose a threat. Low-level carbon monoxide (CO) poisoning often goes unrecognized, since its symptoms resemble those of flu and colds.

One of the more popular waste reduction approaches to business is called SMED. SMED stands for Single-Minute exchange of Die. SMED is a theory and also a practical technique that works so that setup operations can be put together and performed in less than 10 minutes. In other words, setup operations should be able to be performed in a number of minutes that is only represented by a single digit: one minute to nine minutes. While SMED was first developed in the 1950s in Japan, it did not move to Europe in the 1970s (West Germany and Switzerland in 1974, and the United States in 1976). SMED was not really accepted in other countries outside Japan, however, until the 1980s.

Depending on what type of manufacturing company you have will depend on what type of manufacturing systems you will have. If you have different types of manufacturing processes that other manufacturing companies do not, you might have to have more of a custom manufacturing system then others. If this is the case you might have to come up with creative concepts for custom manufacturing systems. Here are some tips for creating some of the creative concepts for custom manufacturing systems.

The first tip is to decide what types of concepts are going to make your manufacturing company run better. For example you might have a line that gets very dirty do to the residue left behind from one of the processes that is done on that line. Instead of waiting until the end of the day to clean it up, this will take you longer. Have it done during schedule maintenance checks. If you do not have schedule maintenance checks on your machines during each shift pick a time that the machines are down and do it on a regular basis. The reason why it might be better to have your line areas cleaned more frequently is so that there will be cause for fewer accidents.

How you can convert your manufacturing operations to custom manufacturing

productionline34878681.jpg
Custom manufacturing setups can seriously improve your manufacturing processes and your overall productivity within your company. If you have highly specialized products that you are turning out, then you need custom manufacturing setups so that you can eliminate waste and produce truly excellent products and services. By looking at a particular example of a custom manufacturing setup, you can see how implementing a custom manufacturing setup in your own manufacturing business can improve your productivity and your bottom line.

Let's use Custom Machining Services as an example. This particular company serves a variety of industries but needed to expand its milling capabilities and turning capabilities in order to increase production levels. Because Custom Machining Services wanted to make better parts faster with less work, they needed a multitasking machine. So they turned to Mazak's Inegrex 30Y and Integrex 200Y so that they could use fewer setups for each process and thus reduced labor hours. Because they used custom manufacturing setups, they could cut machine cycle times on some products, and could also cut down on the actual human work. The production costs go down, yet the value costs stay the same, so that profit goes up.

How to use visual control to improve manufacturing

barrels41840423.jpg
Visual control is a key component of lean manufacturing. Lean manufacturing is a way of approaching manufacturing that strives to eliminate all waste, from materials that are not used to time that is spent doing unnecessary tasks. Waste, in lean manufacturing, is defined as anything that does not add to the actual value of the product. The customer is not paying for the process of manufacturing, so any waste that goes in to the production of a production or of a service is paid for by you, the manufacturer or the provider of the service. Lean manufacturing improves your bottom line, ultimately; lean manufacturing is a way to improve your flow of production by reducing variances in the flow of production. Lean manufacturing also continually improves your production and your production processes, and also improves the experiences of your employees by reducing the waste of their time and their own efforts.

Visual control is a key component to this improvement of production through lean manufacturing. Visual control is a process that visually compares products as they move through the production process to other products to ensure that they are all the same. Visual control also works to ensure that the production processes are the same, and that there are not variances in production processes or production products. Visual controls works to eliminate variances in production processes, and strives to reduce variances in the flow of production. By doing so, visual control works to eliminate waste. By visually controlling aspects of the production process rather than testing each product for possible defects, quality is improved and less time is wasted by employees.

How to use kaizen to improve manufacturing

storagecontainer41840563.jpg
Kaizen principles are a comprehensive way of approaching the continual improvement of your manufacturing processes. Kaizen is the Japanese term for "change for the better" or it can be translated as "improvement". Kaizen is often translated into English as "continual improvement." Kaizen works to improve quality in the workplace, particularly in manufacturing companies, though it has also been applied to service providing companies and other types of companies. Kaizen is most often used in reference to Toyota Production System and is the combination of a number of different systems that are geared towards quality control.

What the overall purpose of Kaizen is is to eliminate waste. Joshua Isaac Walters defines wastes as "activities that add cost but do not add value." Very little of the process that goes into producing a product is paid for by the customer; instead, you as the manufacturer have to pay for all of this waste. Reducing waste is ultimately an effort to improve your bottom line, so there is nothing that you can lose by reducing waste. Implementing Kaizen is a way to improve your own financial standing. Kaizen also works to standardize the production process through doing things like leveling off the production flow so that there aren't variations in the production process, and also by doing things like switching from push production to pull production.

How to manage crises in manufacturing

rig26813880.jpg
Crisis management for manufacturing can take a number of forms and can be implemented in a number of different situations. For example, crisis management must come into play if your company has to admit to environmental quality control violations, or must answer to a lawsuit. Crisis management is necessary if a flaw in a product or a service is revealed and the news goes to the press and you must recall the product. Also, crisis management becomes necessary if you end up with a union strike, or if your equipment malfunctions, or if you are trying to wage a publicity campaign in a community that doesn't want you to move into their neighborhood. No matter what situation may arise, you must have a good crisis management plan and a good crisis management team in place so that any type of crisis can be handled, no matter what that crisis is.

For an example for our discussion of crisis management for manufacturing, let us use the example of a very important critical piece of equipment failing. Even if you have the best maintenance team in the world, machinery is never foolproof nor perfect, and so something is going to break down sometime. The problem then becomes that your machine is not producing money. You should have a crisis management position in place so that you can minimize the impact on your business, the customers' products, and your credibility.

How to constantly improve manufacturing

cleaningmachines24240393.jpg
One challenge for all business owners who deal in manufacturing is how to continually improve their manufacturing. If you are not continually improving your manufacturing, then you will eventually fall behind other manufacturing plants who are improving their own quality of manufacturing. Customers will choose quality eventually, and they are more loyal to brands that provide quality at a reasonable price than brands which never improve their products. It is important to continually strive to improve your manufacturing in order to keep your products marketable and in order to maintain a standard of quality that you can be proud of.

Another aspect of manufacturing that you must always take into account is that as business continually globalizes more and more you face more and more competition from more and more manufacturing plants. So you need to continually improve your manufacturing so that you can compete against more and more companies. Continually improving your manufacturing does not just have to do with the improvement of your products, but also reforming of your current work practices, focusing on your customers, and improving the organization of your company so that you can also improve your productivity and your quality of products and services.

womanangryatphone35813101.jpg

How to deal with manufacturing contracts

document23265159.jpg
One of the most important and the most central parts of manufacturing has nothing to do with the actual manufacturing processes. Instead, it has to do with the contracts for that manufacturing. If you are going to be a successful manufacturer, then you have to know how to manage your contracts and how to work those contracts so that you can actually make a profit on your manufacturing processes. You may actually end up with contracts whose terms and conditions end up being a total risk and exposure that is greater than the annual revenue of your company. Because your manufacturing contracts can be entail so much risk, then you need to make sure that you know how to manage your contracts and that you are committed to negotiating a contract that is mutually beneficial. You also need to ensure that you are all committed to making sure that the contract is met, on both sides, and that all conditions and benefits and obligations are fulfilled.

Where to get raw materials for manufacturing

lumberyard34878802.jpg
For those of you who do not know what manufacturing is, it is the use of labor and tools most commonly known and applied in industrial production where raw materials are transformed into finished goods. While some manufacturing companies use regular materials to run and manufacture their products, many of them use raw materials and have to figure out where to get them from. Raw materials are taken from the earth and then split into a form that can be stored, transported, and then used to produce a somewhat finished material to be used to produce something else in a manufacturing plant. After it has been produced it naturally is sold to customers around the world. One example of such a raw material is cotton. If you are in the manufacturing business and in need of raw materials here are some ways to obtain them.

TQM an integrated approach to better manufacturing

coalmine37794205.jpg
Every manufacturing company is always looking for a better way to do things, which is where total quality management comes into play. As a manufacturing your goal is to manufacture quality items, meaning items that are free from defects. But something else that you want to do is to manufacture items with as little waste as possible. And the good news is that through the use of TQM you can accomplish these things and be on your way to better manufacturing.

Here are the steps you should take to use TQM for better manufacturing.

Step one:
The first thing that you are going to need to do use tqm to increase manufacturing efficiency is you are going to need to start training people. Basically this training is going to need to be started at the top so that they can pass down the information. Basically what is supposed to happen is that the people who are trained in the beginning are going to be the ones who are supposed to be training everyone else.

Manufacturing safety techniques

dangersign19001405.jpg
It doesn't matter what line of work you are in or where you work, accidents can and do happen. Most accidents can be avoided with some safety training and more importantly implementing the program. Working with employees to improve the safety in the work place is necessary for a smooth running environment.

Most injuries happen to new employees that are required to carry out new tasks. Most rules aren't always followed because they don't seem important and most people feel the rules don't apply to them. Safety techniques are detrimental to the safety and overall well being of the company and the employees, especially a manufacturing employee.

Managing techniques for manufacturing plants

gears8258220.jpg
Lean Manufacturing is quickly becoming a well known technique for managing manufacturing plants. Many business have experience success with managing their companies by using the techniques that can be implemented through Lean manufacturing.

Lean manufacturing is the production of goods using less of everything in comparison to mass production; less waste, less human effort, less manufacturing space, less investment in tools, and less time to develop the new product. Derived from the "war manpower commission" that led to the Toyota Production System. Its focus is to reduce waste within the company but has some key perspective on how this is done.
Lean manufacturing techniques are based on five things to make it a success:

  • Value

  • Value Stream

  • Flow

  • Pull

  • Perfection

Making your manufacturing more profitable

pipes30447184.jpg
The manufacturing process is very complex. It is made up of multiple elements that make any number of problems possible. At the same time, manufacturing contains an immense potential for making a profit. Here are a few suggestions on how to make manufacturing more profitable.

Rescheduling

Manufacturers often rely on parts and pieces that are shipped to them from many different parts of the world. Because a manufacturer cannot produce without the initial parts, planning for disruption can be an effective way to increase profits. By implementing software that can connect with the other companies who are shipping the parts to the manufacturer and that can predict resource conflicts, knowing when to send a job to the job shop will become much more predictable. This will save the manufacturer money and subsequently bring in a higher profit.

No matter what line of work you are involved in there are going to be certain issues you are going to have to deal with, basically there are going to be certain issues that surround your business and manufacturing is no exception. As a business owner or manager you are going to have to stay aware of the issues surrounding manufacturing so you can make sure that they don't affect your company.

Here is a look at some of the issues surrounding manufacturing.

Number one:
In our current economy manufacturing is one of the biggest sources of pollution and wasted energy. In fact manufacturing accounts for about 25% of the energy used each year in the United States. But aside from all of the energy it consumes manufacturing often leads to pollution because most of the energy that is used in manufacturing is obtained via combustion processes from coal, coke, natural gases, oil, and waste which generate a lot of harmful greenhouse gases. No matter which kind of manufacturing you are doing it is going to create some type of pollution because of the amount and type of waste that is produced. But that is where green manufacturing comes in, by making a few small changes you can help make your manufacturing plant more environmentally friendly.

Why you should consider lean manufacturing.

Lean manufacturing is a philosophy of increased production with less waste in human effort, space, tools, and time to develop a quality product-simply put, doing more with less. This concept has been linked to six sigma process improvement systems, Toyota Production Systems (TPS) and other resources and has proven to reduce costly waste as well as improve overall customer value and satisfaction. The basic concept of reducing unnecessary waste was evident as far back as Benjamin Franklin where he discussed the issues with carrying unnecessary inventory.

The waste involved in unnecessary inventory for example include material handling costs, loss of money tied up in inventory, lost space or increased storage and space requirements. One not-so obvious issue with high inventory is possible product defects. If a product batch sits in inventory for long periods of time, a defect could take more time to surface and require more research costs. But this is only one small example of costly waste, lean manufacturing can benefit many areas and end up saving an organizational substantial amounts of money.

Safety training for new employees, when to schedule, how to conduct it

Safety training is crucial in any work environment and should be scheduled regularly for all employees-possibly as a group. However, when a new employee is hired, a more in-depth training on the appropriate safety issues for the job should be implemented into the orientation before the job starts. A new employee may not be accustomed to the surroundings, specific tools related to their job, environmental considerations, and just plain common sense issues in the workplace.

There are many generic safety topics that should be covered initially for every new employee to raise awareness and prevent injuries such as:
 Hearing protection
 Sexual harassment
 Workplace violence
 Slips, trips, and falls
 Electrical and fire safety
 Eye protection
 Safe lifting techniques
 Accident avoidance
These can be introduced in steps or all as one packet, followed by safety concerns specific to the employees' job. For example, if the new employee will have access to or duties operating a forklift, they would require safety training on that equipment and a license as well.

How much time to expect for a transition to six sigma

The amount of time a six sigma transition takes will vary greatly depending on many factors of the organization. First of all, what is six sigma? Six sigma is a quality control approach meant to help organizations achieve near perfect processes within the specifications of the organization, specifically six standard deviations between the mean and the nearest specification limit, hence the name. It is designed to eliminate process defects within the organization and it is determined by the processes already in place or designed.

Six sigma process is driven by five main steps (define, measure, analyze, improve, control) for systems seeking improvement on existing processes and five similar steps (define, measure, analyze, design, verify) for a new process. It is implemented in four phases, how much time it takes depends on the success of each phase, moving into the next until each separate process within the organization is measuring improvement and successful quality control and is part of the natural culture of each department, in other words business as usual.

Six sigma versus lean manufacturing

Before we can go on to discuss what the six sigma and lean manufacturing have in common and what is different about the two methods we are going to need to take a minute to discuss exactly what each method is. The reason for this is that you need to understand what each technique is and how the technique works so that you can then analyze the differences between the two and see which one is right for your company.

For those of who are unfamiliar with the term Six Sigma let's take a minute to find out what it is. Six Sigma is a method or a set of techniques and in the business world it has become a movement that is focused on business process improvement. Six Sigma is a quality measurement and improvement program that is designed to focus on improving the capability of a company's business processes.

Manufacturing parts for other manufacturers

One thing that you need to know about when it comes to manufacturing parts for other manufacturers is that basically they are outsourcing their manufacturing to you, which is just another way for you to make money. In fact many manufacturing plants make parts for other manufacturers. A great example of this is computers, you rarely find one manufacturing plant making the entire computer, in fact what usually happens is that there are numerous parts that are being manufactured by other companies.

For example Company A manufactures mother boards for computers and Company B manufacturers CD-Drives for computers. Both of those companies have a great manufacturing process for what they are making but don't have all of the parts to put the computer together, this is where Company C comes in. Company C, which manufactures computers, will contract with both Company A and Company B to buy there products so that they can manufacture a whole computer to sell to the consumers. In this case outsourcing works out for the best for all of the companies involved. Just because you are outsourcing doesn't mean that you have to go to another country.

Custom manufacturing, how to convert to this

Using control charts to improve your manufacturing process

When attempting to implement improvements to a working process such as manufacturing, it is helpful to have a way to measure the effectiveness of the process improvement. You can do so using control charts. There are several different control chart programs available, but you can also use a spreadsheet program, such as Microsoft Excel to create these charts.

In order to evaluate the effectiveness of your process, you must gather some information to evaluate. Let's say, for example, that you intend to decrease the number of accidents in a particular part of your process. To start with, you would need to have the data available of the number of accidents for this process function. In order to have this data available, capturing this data must become part of the process. The data can then be plugged into your control chart spreadsheet to be analyzed by a function or macro. After analyzing the data with a control chart, you will then be able to determine whether or not the process change was effective or not, or if the process is staying close to a specified target.

The benefits of SIPOC in manufacturing

SIPOC stands for suppliers, inputs, process, output, and customers. SIPOC seems to be the major source of life for businesses to function and excel in the competitive market. SIPOC is a well organized diagram used by a team to help a company that is facing major trouble, or that maybe just needs a boost in order to stay competitive in today's market. SIPOC can be beneficial if your manufacturing plant is going through some tough times, such as having trouble increasing the number of its customers, defining its purpose in the market or industry, achieving its potential goals etc. Even if your manufacturing plant is doing well and making profits, SIPOC can certainly improve and achieve even more of its potential, productivity and wealth.

SIPOC has representatives that will meet with you and present you with different levels of easy to read diagrams to help your company see and understand the problems that are preventing it from getting to the next level. SIPOC generally helps you remove negative thoughts, nagging doubts and all little unimportant and insignificant tasks that can bring your company's ambition down. After going through the process of eliminating all unimportant tasks and negative thoughts, you can then begin to focus on what's really important.

What trade policies have to do with manufacturing?

Generally, trade policies are seen as hurting manufacturing within the United States. Because of free trade policies, it is just as advantageous to manufacture wares abroad as it is to do the manufacturing domestically. This means that the advantages of cheaper labor, cheaper goods, and relaxed standard in the plants combine to make it preferable to do manufacturing abroad.

There are tax structures in place that are intended to help domestic manufacturing. One of these structures is the Value Added Tax. This tax is used by almost all western trading countries and the tax is passed onto the consumer. Using the Value Added Tax as an example, it is easy to see that trade policy does have a big impact on manufactures. The United States is one of the only Western countries that doesn't use the Value Added Tax. This hurts manufacturing in the United States because the tax acts as a subsidy on products coming into the United States. The items that are manufactured in the United States do not receive this subsidy because the United States does not implement the Value Added Tax.

What TPM (Total productive maintenance) have to do with manufacturing?

Before we can begin to talk about what TPM has to do with manufacturing you must be able to understand what TPM is, as well as understand what manufacturing is. But if you are reading this article then you probably already know what manufacturing is because you most likely work in the manufacturing industry. But just in case you don't know manufacturing is basically an industry that makes products to sell, basically they take a variety of smaller products and put them together to form one big product that they then sell to vendors who in turn sell the product to the public.

While manufacturing is actually rather easy to understand TPM or total productive maintenance is not as simple to understand. But TPM is a manufacturing initiative that emphasizes the importance of each individual person. This manufacturing initiative is based on a 'can do' and 'continuous improvement' philosophy and focuses on the importance of production and maintenance staff working together. This initiative is presented as a key part of an overall manufacturing philosophy. Basically, TPM seeks to reshape the organization so that the company can live up to its own potential, which basically allows it do to everything that it is capable of doing and then some.

What is value stream mapping?

The thing that you need to know about value stream mapping is that it is a paper and pencil tool that helps you to see and understand the flow of material and information as a product or service makes its way through the value stream. Basically value stream mapping is usually used in lean manufacturing rather than in six sigma manufacturing. If you are using six sigma manufacturing then you would be using process mapping instead of value stream mapping. Another thing that you need to know about value stream mapping is that the process includes physically mapping out your current state of processes while at the same time focusing on where you are trying to go as a company, this can help you determine what type of lean manufacturing strategies you will need to use. Basically value stream mapping differs from the process mapping of Six Sigma in four ways:

Value stream mapping gathers and displays a broader range of information than a typical process map does.
The value stream map tends to be at a higher level than many other process maps. Value stream maps are usually 5 to 10 boxes.
The value stream maps are used in a different way than process maps because it covers a broader level. An example of this would be that a value stream map would begin with the receiving of the raw materials and then proceed all the way down to the delivery of finished goods.
And the last difference is that the value stream map is usually used to identify where to focus a company's future projects, their subprojects, and or any of their kaizen events.

Performance measures and metrics for manufacturing

One of the most important concepts when it comes to performance management is performance measures and metrics for manufacturing. But before we can begin to talk about performance measures and metrics we must first understand what performance management is. Basically performance management is activities that a company uses to ensure that their goals are being met in an effective and efficient manner. Basically what performance management focuses on is the performance of an organization, a department, the process involved in building a product or service, etc. And one thing that you need to know about performance management is that the results must be measured, this is known as performance measures or metrics. In performance management measures and metrics mean basically the same thing; it is a way to determine what kind of progress has been made and to report the success to the company.

But when it comes to performance management there is something that you are going to need to do to be sure that the program is effective. So what you are going to have to do is use performance measures to be sure that the company is making the improvements that management feels is necessary. But what most people have a hard time determining is what should be measured in the company besides financial results. Unfortunately there is actually no easy answer to this question because what you should measure depends a lot on what your company is doing and what their overall goals are. But the good news is that there is a model that you can use to help determine what your company should measure. This model is called the Balanced Scorecard, basically this scorecard is filled with critical questions that the company must answer to see how well they are doing.

How to put customer advantage above competitive advantage in manufacturing

When it comes to manufacturing there is nothing more important then putting customer advantage above competitive advantage. But before you can do that you are going to need to understand what customer advantage is and what competitive advantage is and how they apply to manufacturing.

Let's first start with customer advantage. Basically what customer advantage is would be something that you are providing the customers that will set you apart from other companies. Basically you are promising to deliver something to your customers that your competition can't or doesn't provide for them. An example of a customer advantage program would be a warranty, service or delivery that your competition doesn't yet provide.

What is fabrication, what does it have to do with manufacturing?

Fabrication has a great deal to do with manufacturing. Fabrication is an industrial term that refers to the manipulation of raw materials (such as steel) for the making of machines and structures. Steel and other metals are cut and shaped during the fabrication process. Fabrication is a very hands-on part of the manufacturing process. Although a fabrication shop and a manufacturing plant can work independently, it is unlikely that you will find a manufacturing establishment that does not at least have close ties to a fabrication shop. Most manufacturers have fabricators in-house simply because of the frequency that most manufacturing processes need the services of a fabrication shop.

Typical projects for fabricators include making structural frames for buildings and other heavy equipment. Fabrication shops will also make loose parts. Fabricators are often vital in the initial stages of building up a manufacturing plant. Their services are needed to build the parts of a working system and then throughout the process of production, improvement and malfunctions may also require the building skills of a fabricator.

How to incorporate agile manufacturing into your existing system

Agility is a term that is often used to describe sports players. An agile individual is quick and can respond to changes well. Likewise, agile manufacturing is a manufacturing system that works to be able to create the processes and tools necessary to adapt to the ever changing consumer environment. Anyone can make changes, but another important attribute of agile manufacturing is that changes are made while still upholding the highest levels of quality and controlling costs.

Agile manufacturing is similar to lean manufacturing in several ways. Like lean manufacturing, agile manufacturing must eliminate wasted time, processes and resources if the end result is to be acceptable financially. The main difference between lean manufacturing and agile manufacturing is the fact that lean manufacturing has such a distinct emphasis in being ready to accommodate the changing needs of the consumer.

What kind of assistance is there for manufacturers?

The manufacturing industry has seen some pretty hard times in the last decade. When manufacturers struggle, many other sectors of the economy struggle as well. In 2001 there was a significant recession that hit the manufacturing industry particularly hard. Since then, recovery from that recession has been slow in coming.

The industry of manufacturing is different than other industries in the America's manufacturing companies are competing not only with each other but with a global market. Future growth and even national security depends largely on the success of American manufacturing.

What do leading, coincident, and lagging economic indicators have to do with manufacturing?

Economic indicators are also known as economic statistics. These economic statistics provide information about where a given industry is in terms of their business cycle. In other words, economic indicators can give a business a good idea of how they are doing when compared to the rest of the economy. In the case of manufacturing, economic indicators will show the timing of changes made within the manufacturing industry and how they relate to the economy as a whole. Economic indicators are usually grouped into three categories which include: leading, coincident, and lagging economic indicators.

What are the 3 R's of manufacturing?

As with any other business, the manufacturing industry takes its cues from its customers. That means you and me. The three R's of manufacturing are obligations that belong to both the manufacturer and the consumer. They are to reduce, re-use and recycle. Over the years different professors and economists have developed new R's (such as rethink, redevelop, reinvest) and although these may have small differences the theory is the same. The R's of manufacturing are intended to be responsible with resources and to find ways to efficiently take advantage of left over products and resources. Naturally, the assistance and support of the consumer plays a large role in the company's efforts to employ the three R's principles. It is important for us to be as responsible as we would like our manufacturing businesses to be and that includes personal efforts to reduce, reuse and recycle.

What you should know about green manufacturing

Most of you probably already know what manufacturing is, but if you don't manufacturing is when you take raw materials, which are separate materials of a finished product, and put the materials together to form a finished product. When people think of manufacturing they think about having to order numerous parts that they are going to have to put together in an assembly line so that they can obtain a finished product that they can then sell. So while many of you are familiar about the various manufacturing methods what you might not be familiar with is something called green manufacturing. When you think of manufacturing you probably think about huge buildings in the industrial parts of town that are mass producing things such as automobiles and computers. Or you might even think of gas refineries or chemical processing plants.

In today's economy many businesses and people alike are concerned about our environment. More and more people and businesses are recycling certain things to help save the environment, but when you think about manufacturing you don't really see any way that it can be done and still help the environment; this is where green manufacturing comes in. Green manufacturing is all about choices in manufacturing methods that support and sustain a renewable way of producing products and/or services that will not harm you or the environment.
